At the 2006 and 2009 ICI Conferences, we talked about a simple, new method to rapidly build shells using an amorphous mineral silicate additive in the stucco. In the past year we have developed new stucco compositions that build a shell even faster than with the amorphous mineral silicate and eliminate the few remaining problems we had with the amorphous mineral silicate. The new stucco is a blend of silica, activated alumina, and zeolite that is used with traditional water-based slurries. This mixture fluidizes well, does not demix in a fluidizing bed, and does not have dust issues. It can also be used with rain fall applicators. Other characteristics of the stucco are that knock out appears to be easier, it can be used with all metals, the mechanical and physical properties of shells built with this stucco are comparable to those made with traditional stucco, it uses standard shell building practices and equipment, and there are no added safety, health, and disposal issues. With this new stucco mixture the time from bare pattern to cold casting can be 8 hours or less.
